Packing day workflow
Packing 200 envelopes by hand with no system takes two exhausted days; the same 200 envelopes with a proper station layout take one calm afternoon.
Station layout that removes wasted steps
Set up a straight-line assembly path rather than a single crowded table: one station for backing boards, one for sheets, one for card and tissue, one for sealing, one for labelling. Walking a stack of envelopes down a line, rather than reaching across one table for every component, cuts assembly time by roughly a third once you've done it twice and found your rhythm.
Batch by task, not by envelope. Insert all the backing boards first across all 200 envelopes, then all the sheets, then all the cards, rather than fully assembling one envelope before starting the next. Repetition of one motion is faster than switching motions, and it's easier to spot a missing sheet mid-batch than after sealing.
Realistic throughput numbers
A single person working a batched station line can comfortably pack 80 to 120 envelopes an hour once the layout is set and materials are pre-cut, meaning a 200-member club is a two to three hour job, not a full day. Add a second pair of hands on labelling and sealing and that number climbs to 150-180/hour, since those two steps are the easiest to parallelise without collision.
Track your actual time per batch for the first three months and write it down. Once you know your real throughput, you can plan packing day precisely instead of guessing, and you'll notice immediately if a new packaging element (a wax seal, an extra insert) has slowed you down enough to need adjusting.

Label printing without bottlenecks
Print all shipping labels in one batch straight after cut-off, sorted in the same order you'll pack, so you're never stopping mid-assembly to print one more label. A thermal label printer costs $150 to $250 and pays for itself within a year for any club over roughly 80 members, both in ink saved and in the time not spent trimming sheet labels by hand.
